SO,.... this has been driving me crazy for months!!!
Some might be familiar with the door handle assembly shown below. The entire assembly is available, difficult to find, and costs HUNDREDS!

But I only need the handle!!!! It is diecast of Zamak(sp?), I believe,... a heavy tin based aluminum alloy common in the auto industries of the past late eras. Although I will make an attempt, it is nearly impossible to weld or effect any repair that might require jus a bit greater integrity and strength than an emblem plate or taillight frame!!!! I may even consider an attempt to  sand-cast and machined aluminum piece, or even one of billet stock.

But it would be so nice to salvage one from a damaged, seized, broken or corroded assembly that was no longer usable. OR EVEN A NEW purchased handle replacement.

Any tips, leads, or ideas???

Anyone try Muggyweld?  Search it on YouTube.  I have not tried it but it claims repair of pot metal with a propane or MAPP torch.

Let's take a trip to the boneyard  :)clap

I'D BE SOOOO HAPPY to get there soon with ya Eddie,.... mostly waiting for snow to diminish, but then there's that muddy mess I want to avoid too! But that place seems like my best bet!

The "solders" and such mentioned above, are good for non-critical repairs of light-frames, trim, emblems and such,.... but a handle like this, as well as gears, mechanical arms and things that take some pressure against, the stuff jus doesn't hold to well.

And I've always had mixed results with TIG,... mostly cause ya never really know what your workin' with!!! Since this "feels" heavier than aluminum, I can only "ASSUME" that is a tin rich alloy like ZAMAK, which is only about 5% aluminum!!! It's also electroplated,..... and no signs of excess impurities and corrosion.

Silver solders has been around a long time and is a great brazing tool. I brazed new fuel lines on my wifes car after the apprentice ripped the tank down and ripped the lines out of the 1000 dollar fuel pump. that was 8 years ago.. definitely worth having a little silver solders in your toolbox...
You can buy the rods with flux on them any welding supply store. (this is the easiest way for me.)

I jus LUV my little portable 120/220V TIG/stick welder!!!

Since most RV repairs are of aluminum or steel, such a welder with small tanks, has been a VERY worthwhile addition to my "garage" bunk! But, ZAMAK, "white metal" and "pot metal" casting repairs, are a challenge for even pros. AND,.... there jus happens to be enough of these items on most older RV's to be a real pain!

I actually TIG'ed a new electrode to an igniter for a temporary repair while waiting for a replacement. It's now a spare "backup" in with new replacements. LoL!

And I am guessing he will have them for quite a while! I would retrofit a newer style if I were going to spend that much!!

When compared to new or recondition ones available, which can cost $200 and more,... those used ones can be reasonable for folks. Ya get what ya pay for in most instances, and fairness in price is often in the eyes of the beholden! Many are replaced because of internal wear rather than breakage,... but I jus need a handle. LoL!

When weather breaks, and I can leave the screen open all night,... I'll be making a weeks project of rebuilding the door. The lower wood frame has decayed and is in need of some attention.

And many Thanks, to RangerRick!!!

M & J:

Why would you suggest using a torque wrench as a door handle?   W%

Vise grips actually. Well known for a handle replacement on a number of things.

Amen to that! How many other door handles can you use to clamp on to a stripped nut or hold something to the workbench,or bend a piece of metal? Then put it right back on the door.

Well,.... my "new" door handle looks and works much better than I could imagine some of these suggestions! D:oH!

Still gotta relaminate this door, AND the drivers door too. But at least all the hardware, trim and fittings are good now. Still might hit the local "bone yard" for extras though,... jus in case.
